Why differing materials for flanges and bolts are prone to galvanic corrosion we should use Insulation Kits ,flange band protectors and bolt and nut caps
Where flanges and bolts are made from dissimilar materials, there is an increased risk of galvanic corrosion. To mitigate this risk, appropriate insulation kits, flange band protectors, and bolt-and-nut caps should be installed
Because dissimilar metals in electrical contact, with an electrolyte such as water or moisture present, can form a galvanic cell. One metal becomes the anode and corrodes preferentially, while the other acts as the cathode.
Why these protections are used
- Insulation kits:
Electrically isolate the flange from the bolts and from the mating flange. The kit typically includes insulating gaskets, sleeves, and washers. By breaking the electrical path between dissimilar metals, it reduces or prevents galvanic current. - Flange band protectors:
Protect the exposed flange surfaces and gasket area from moisture, salt, chemicals, and contaminants. This helps prevent an electrolyte from reaching the metal surfaces and reduces the conditions required for galvanic corrosion. - Bolt and nut caps:
Cover exposed bolts, nuts, and threads to keep out water, condensation, salt, and other corrosive contaminants. They are particularly useful in marine, offshore, and outdoor environments.
How galvanic corrosion occurs
For example, consider a carbon-steel flange connected to a stainless-steel flange with carbon-steel bolts:
Moisture + electrical contact + dissimilar metals → galvanic cell → current flow → anodic metal corrodes
If carbon steel is the less noble metal in the particular environment, it can become the anode:
Fe → Fe²⁺ + 2e⁻
The electrons flow through the metallic connection toward the more noble metal (cathode), while ionic current flows through the electrolyte.
Important point
An insulation kit does not simply “protect the flange” mechanically. Its primary purpose is to break electrical continuity between dissimilar metallic components. The flange protectors and bolt caps provide a complementary function by reducing exposure to the electrolyte.
So the protection strategy is:
Insulation kit → breaks electrical path
Flange protector → limits moisture/contaminant exposure
Bolt & nut caps → protect exposed fasteners from moisture/contaminants
For critical piping systems, the material combination, electrolyte, temperature, flange configuration, and required cathodic/anodic protection should be checked to determine whether an insulation kit is appropriate and what type is required
